    FITTING INSTRUCTIONS FOR THE INSTALLATION AND REMOVAL OF DISC

    BRAKE PADS FOR MOTOR VEHICLES AND TRAILERS ABOVE 3.5 TONS WITH

    HYDRAULIC, AIR OR AIR OVER HYDRAULIC BRAKES.

    1. Important general statements

    Brake pads are part of the brake system and as such are safety are safety critical parts. All work must therefore be executed with the utmost care. Brake pads must only be replaced by persons possessing the necessary expertise. Incorrect work may lead to total failure of the brake system. These fitting instructions are a guideline for standard repair work and do not take into consideration any special features which might apply to the different brake systems. The special instructions issued by vehicle and brake systems manufacturers must be followed in detail. Brake pads must be replaced in axle sets. Do not use brake pads other than those specified for the particular vehicle type.

    WARNING:

    --- Do not bring the friction material of the brake pads, discs, calipers, brake hoses etc, into contact with greases, oils, other lubricants or mineral-oil based cleaning agents as this could lead to brake failure. If necessary replace any parts which become contaminated.

    --- Do not use any sharp tools, as inappropriate use of these might cause

    damage. Use special tools only (torque, expanding tool, pullout hooks, etc).

    --- Should damage be observed on any part of the brake system while working on it, it must be remedied appropriately before the vehicle is put back into service. Damaged and or worn out brake parts must be replaced according to the specification of the vehicle or brake manufacturer.

    2. Dismantling

    Before starting to work on the brake system attach a warning notice to the steering wheel that the vehicle is under repair, chock the wheels not being worked on, jack up the vehicle and ensure its stability by placing of axle stands. Begin with working on one brake of the axle at a time. The second brake may serve as a guide for the correct positioning of the individual parts during reassembly. All working steps must be identical for both brakes on the same axle.

    WARNING:

    --- With air operated brakes and spring loaded cylinders the operating pressure in the air reservoirs must be maintained during the work.

    Loss of pressure may cause a release of the spring in the spring in the spring-

    loaded brake chambers, which may cause grave injuries. But refer to the

    vehicle/brake manufacturers instruction, as with some air operated disc brake

    systems all air has to be exhausted from the system and the air line removed from

    the operating chamber.

    ALWAYS PROCEED WITH CAUTION.

    CAUTION:

    --- Do not actuate the brake once work has been started. --- The springs holding down the pads are under tension; relieve in a

    controlled fashion and keep in place by covering the caliper housing.

    --- If a parking brake system is fitted wind back the adjustment. --- Remove cover plates and/or retainers, if provided. --- Dismantle safety devices like retainer pins, clamping sleeves, springs or screws used to fasten the brake pads. --- If a wear indicator is provided, disconnect the plug. --- Check brake disc thickness, if disc shows uneven wear or if heavy surface scoring, crazing or cracking is found, re-grind all discs on an axle, to the vehicle/brake manufacturers specification. If wear limit is exceeded replace all discs on an axle.

    WARNING:

    --- Do not clean brakes with compressed air, a stiff brush or something similar.

    --- Do not whirl up fine dust, which if inhaled can be harmful to health.

    Wear a respirator, if working in a poorly ventilated area.

    --- Do not degrease guiding bolts and caliper spring assemblies, as they require

    special grease. If necessary clean and regrease only with special grease.

    --- When calipers are tight slightly grease the caliper guides with special grease

    following the instructions of the vehicle or brake manufacturer.

    --- The friction materials of the brake pads and the discs must not come into

    contact with the greases used, as this could lead to brake failure.

    If contamination occurs, degrease the discs and use new brake pads.

    (a) Hydraulic Systems

    NOTE: When pistons are to be retracted the operation may be made easier by opening the bleed screws and allowing the fluid to escape through a tube into a suitable receptacle.

    CAUTION:

    --- Avoid possible spillage of the brake fluid contained in the fluid reservoir, if necessary by draining some of the fluid into a suitable container. --- If inappropriately handled, brake fluid may cause serious injury or damage. Observe the brake fluid manufacturers instructions. --- Check brake hydraulic cylinders for leakages. No brake fluid must emerge when the dust covers are lifted off, otherwise, overhaul or replace cylinders/calipers in axle sets. Replace damaged or brittle dust caps. --- On a reaction beam caliper first remove one pad, then shift the floating caliper until the pad on the other side can be dismounted. Use a spring clamp to prevent hydraulic pistons escaping from caliper housing. --- On opposed piston calipers completely release adjustment device, if fitted, so that pressure plate can be moved manually, if provided. Remove both inboard and outboard pads. Use a spring clamp to prevent hydraulic pistons escaping from housing. --- Clean pad shafts, housing and guides with non-mineral-oil based cleaning agents specified for brakes, eg, methylated spirit. --- Check the quality of the brake fluid for water content, dirt ingress and ageing against the brake fluid manufacturers specification and if necessary change using the grade and method specified by the vehicle/brake manufacturer.

    (b) On Air Actuated Systems

    ---Wind off the adjustment following vehicle/brake manufacturers instructions. Disconnect any sensor cables noting the route they follow. Remove holding down springs and retaining pins. Extract the outboard pad by pushing out and detach the wear sensor. Slide the caliper across and remove the inboard pad and detach the wear sensor plug.

    3. Assembly

    --- The new brake pads must move freely in their guides. --- Replace heat-insulating plates, if provided. --- The contact surfaces of the pad backing plate/caliper guides as well as of the pad backing plate/brake pistons are to be slightly greased with a special grease following the instructions of the vehicle/brake manufacturer if required. --- If wear indicators are provided, clip non-damaged or new wear sensors into the new brake pads if necessary. --- Insert new brake pads in the reverse order as described under Dismantling, with the friction surface pointing toward the brake disc. --- Insert locating pins, springs and clamps in the same position as before dismantling. If brake pads are equipped with wear indicators, re-connect plugs and sockets. --- Replace self-locking screws by new ones of the same type.

    CAUTION:

    --- Observe tightening torque caliper body fixing bolts prescribed by the vehicle/brake manufacturer. An incorrect torque may induce brake failure. The basic adjustment of both service and parking brakes must be carried out according to the instruction of the vehicle/brake manufacturer. After adjustment, the wheel must rotate freely. --- Replace the pads on the other end of the axle in the same faction.

    4. Functional test

    After having re-fitted the wheels and lowered the vehicle, be sure to observe the following points:

    WARNING:

    --- Ensure air brake system is fully charged or pressure control device actuates, otherwise the risk of insufficient braking power cannot be ruled out. --- Perform trial brake applications at low speeds keeping in mind that brake effectiveness may be somewhat reduced during the first brake applications. Do not apply excessive force or perform continuous brake applications in order to achieve faster bedding-in. --- Always observe the bedding instructions of the vehicle/brake manufacturer. --- Observe traffic regulations when performing brake tests. --- Carry out a functional test on a rolling road to ascertain that the system meets any legal requirements, which may exist.

    5. GENERAL

    --- Used brake pads and hydraulic fluid must be disposed of according to the legal requirements applicable under national and/or local regulations. --- Brake pads are wearing parts and must therefore be checked at regular intervals. --- If the thickness of friction material remaining on a pad is less than 3 mm or the wear indicator activates or is less than the thickness recommended by the vehicle/brake/friction material manufacturer, replace all pads on an axle.
